I believe it is simply a matter of making a mold.
While I have seen rock guards that are made of ABS as a double sided shell, mine is made of fiberglass.
I find the double shell ABS to be a bit heavy.

Cayo lost many of his molds in a fire at his suppliers fabrication facility. The issue to building new molds is either an appropriate drawing for dimensions or a sample to copy, the time to invest in making the pattern ( mold) and either an overwhelming desire to help ones fellow man or have a plan to achieve an ROI.

Now that I have stated the obvious. The question is: Carbon fiber or fiberglass?

I am going to ask a guy at church, who does fiberglass repair, if he has the capability to make these things.... could use mine as a pattern.

I have a 1985 Avion 30P with several cracks in the Rock Guard. I have not looked into having it repaired, but have thought about trying to do it myself. I am not all that handy with this kind of thing. I also need to replace the broken clips on the bottom that secure sit to the trailer when traveling. Have you had any luck finding parts from a boneyard? When I was traveling though Wyoming last year i saw a 1984 Avion 30P sitting in what looked like a junkyard and stopped. I wish now that I had kept the address, but I didn't. The occupant told me he was renting the property and the owner did not want to part the trailer out, but wanted $3,000 for the trailer, as is. I was towing my trailer and on my way home to California and didn't pursue the issue. Any advice will be appreciated.

I wonder if a local body shop couldn't help you out with a fiberglass repair.

I have thought of going to a body shop. Time to quit thinking about it and do it. I'll let you know when I do.

7/14/2020 update. I went to a local body shop and couldn't get past the receptionist. They weren't interested in pursuing the rock guard project.

10/6/2021 update. I finally took my damaged rock guard to a Plastic Fabricator, locally. He welded the cracks and placed patches over the damaged areas and reinforced the weak and cracked areas along the edges. Cost was $200. I had to drill out the rivets and remove the guard from the trailer and replace it after the repair, an easy job if you have an extra set of hands to hold it. My wife was a big help.
